Rectangular and Spiral Duct Fabrication by EKG | Industrial Precision

The choice between rectangular and spiral ducting depends on the building’s structural constraints, air velocity requirements, and aesthetic goals. In a high-performance HVAC system, the quality of the fabrication determines the system’s static pressure loss and overall energy consumption.

1. Rectangular Duct Fabrication

Rectangular ducts are the traditional standard for main headers and branches where ceiling space is limited. Their flat profile allows them to fit into tight horizontal "slabs" without sacrificing cross-sectional area.

  • TDF/TDC Flanging: We utilize Transverse Duct Flange (TDF) machines to roll the flange directly onto the duct wall. This creates a rigid, integral connection that is far superior to old-fashioned "S-Cleats," significantly reducing air leakage.

  • Cross-Breaking: For larger panels, we use a specialized folder to create a "cross-break" (X-pattern). This stiffens the metal, preventing "oil-canning" or vibration noise when the fan starts.

  • Internal Reinforcement: In high-pressure systems, we install internal tie-rods or "Z-bars" to ensure the duct maintains its shape and integrity under heavy load.

2. Spiral Round Duct Fabrication

Spiral ducting is constructed from a continuous strip of galvanized steel, mechanically locked together with a 4-ply spiral seam. It is increasingly popular in KL for "Exposed Design" offices, retail spaces, and gyms.

  • Lowest Friction Loss: Round ducts have the most efficient perimeter-to-area ratio. This results in the lowest possible friction loss, allowing air to travel further with less resistance.

  • Superior Rigidity: The spiral lock-seam acts as an external rib, making the duct extremely rigid. This allows for longer spans between hangers (up to 3.5 meters) compared to rectangular ducts.

  • Airtightness: Spiral ducts naturally have fewer transverse joints. When fitted with EPDM rubber gaskets at the connections, they achieve the highest airtightness ratings in the industry.

3. Comparison: Rectangular vs. Spiral

Feature Rectangular Ducting Spiral Round Ducting
Space Efficiency Excellent (Low profile) Poor (Needs height)
Airflow Efficiency Moderate (Turbulence at corners) Maximum (Laminar flow)
Installation Speed Moderate Fast (Click-fit systems)
Noise Level Higher (Potential vibration) Low (Rigid structure)
Aesthetics Often concealed in ceilings Preferred for exposed looks

4. The Engineering Impact: The Cube Law

The quality of fabrication directly impacts your electricity bill. A duct with poor joints or sharp, un-vaned rectangular elbows creates high static pressure.

  • The Math: According to the Cube Law, if we improve the duct fabrication to reduce resistance, we can slow the fan speed. A 20% reduction in fan speed results in a nearly 50% reduction in power consumption.

  • Our Standard: We use CNC Plasma cutters to ensure all elbows have the correct "Radius Ratio" or internal turning vanes, minimizing the energy tax on your fans.

5. Why Trust EKG for Duct Fabrication?

  • In-House CNC Plasma Line: We don't rely on manual cutting. Our CNC systems ensure every transition and offset is millimeter-perfect, eliminating "field-fixes" that cause air leaks.

  • SMACNA Compliance: All our fabrication—from the gauge of the steel to the spacing of the reinforcement—strictly follows SMACNA 4th Edition standards for pressure and structural integrity.

  • Custom Geometry: We specialize in "difficult" transitions. Whether it's a 3-way pants junction or a tapered plenum, our engineers model the path in 3D to ensure zero-clash installation.

  • Material Diversity: We fabricate in G90 Galvanized Steel, Stainless Steel (304/316), and Aluminum, matching the metal to your specific environment (e.g., coastal, kitchen, or cleanroom).
